    When it comes to transporting delicate components designed for power and performance, we pride ourselves on innovating packaging foam and inserts for maximum protection.

    Whether that’s protecting small, intricate electronic parts, fragile glassware or large scale components, such as heavy-duty and delicate cylinders for the RCV industry, we offer unbiased advice with our expertise and knowledge of foam.

    We recently worked with a world-leading manufacturer of vehicles for street cleaning, snow removal, and garbage collection. They’ve earned a name for their craftsmanship and high-quality vehicles and machinery, with operations outside of the United Kingdom. They came to Zouch needing to discuss a solution to their problem of transporting large, expensive cylinders with flanged edges, ensuring their protection during transit due to their fragility.

    We worked with their engineering team to innovate and provide a bespoke solution to protect with packaging stillages that were 300mm wide x 300mm thick x 800mm long. Using our range of ZOUCH eFoam XLPE 20A, which is a high-performance advanced packaging material that is stable, non-corrosive, non-staining and offers long term stability; we ensured that the cylinders would be protected from scratches, blemishes and dents whilst being transported.

     

    Our range of XLPE 20A is a plain, chemically cross-linked and closed-cell polyethylene foam that shown here has been waterjet cut to a unique size and shape to hold and secure the cylinders. It’s extremely durable, rugged and is one of our toughest, most repeatedly used foams. There is no higher class of foam for items that can be stored for long periods without staining and degradation.

  4. Protective Egg Crate and Convoluted Polyurethane Foam Packaging Inserts

    Commonly known as ‘egg box’ or ‘egg crate’ foam packaging, lightweight convoluted open-cell foam is used for a variety of different packaging applications to protect all manner of delicate, fragile and valuable items.

    The peaks and troughs design of egg box foam is engineered to give stability to items and ensure that they’re kept firmly in place, whether that’s for storage or transit. Two layers of convoluted open-cell polyurethane foam are used together, with one layer at the top and the other at the bottom, securing items in position so they remain static during transit. Convoluted polyurethane foam is ideal for protecting delicate items due to its abrasion-resistant qualities, larger surface area and super-soft surface.

    Convoluted polyurethane foam inserts are commonly used to protect items in flight cases, especially electronics, due to their anti-static properties. We can create combination inserts depending on your specifications - especially in Peli cases for the enhanced protection of tools, medical equipment and high-end camera equipment and lighting.

    Astroturf has seen a rise in popularity over recent years with many looking for a low maintenance alternative to grass, without losing a lush green view in the way that patio and decking so often does. We’ve been working alongside an astroturf business to create sustainable drainage pads from recycled astroturf and recycled cross-linked closed-cell polyethylene.

    In the light of the pandemic, many have found themselves seeking green space, especially those living in high rise buildings and apartments with no access to a garden. Balconies and roof gardens have become a common area for cross-linked foam solutions to create a green space in the urban environment. It makes a change from the interior of the home and provides a healthier living space and has a positive impact on mental health.

    Our recycled cross-linked closed cell polyethylene has a high resistance to wear and tear, a pleasant texture and is available in different densities and colours. Its high resistance makes it especially durable and will endure tougher weather conditions.

  6. Open Cell Foam Sponge Applicators For Low Viscosity Liquid

    Open-cell foam has many qualities that make it the perfect candidate for low viscosity (water-like) liquids that need to be applied for even and comfortable coverage. Open-cell foam acts as a filtration foam that is highly moisture absorbent and breathable, so that the open-cell foam allows air and liquid to pass through to be absorbed. That means that liquid is slowly released as the foam is worked against a surface.

    It allows for low viscosity liquid products to be easily 'sponged on' and offers versatile coverage, as the liquid slowly penetrates through the sponge's open cells. The foam's soft, pliable surface means that streaks aren't left on characters and the slow release of the liquid stops larger quantities of product from being wasted.

    The concept is to allow consumers to apply a wide range of skincare products to their skin; without using their hands. This includes sunscreen; fake tan products, mosquito repellents, moisturisers, pain relief gels etc. The market is now trending in this direction and there are already inferior products in the market currently fulfilling this function.

     

    Our open-cell foam is hypoallergenic and can be exclusively designed to contact even the most sensitive skin. They're also straightforward to clean, non-swelling and durable for long-lasting use.

    Different densities of open-cell foam can be joined with adhesive to create layers and levels for liquids to pass through. This can be especially handy for products with two types of liquid (often within the cosmetic industry) to be distributed simultaneously with a push of the outer casing. It allows for a lower viscosity liquid to be expressed more freely than a thicker liquid, where less product or coverage is needed.

     

    This type of liquid application is becoming more and more popular within the beauty and cosmetic industry. Whereas before it might have been more widely used for cleaning products, such as shoe cleaning and waterproofing, the slow release of product through sponge allows for more flawless and streak-free application for cosmetics too.

    With brands like Maybelline using sponges in their famous 'Instant Anti Age Eraser Concealer' and Benefit Cosmetics turning to sponge for their 'Watt's Up' highlighter to blend for a luminous sheen, it's no surprise that open-cell foams popularity has increased ten-fold in recent years. We wouldn't be surprised to see brands turning to sponge applicators already applied to foundation bottles, instead of blender sponges in the next decade.

    Choosing the correct roller for a paint job makes all the difference when it comes to the wall finish and the quality of the final outcome. Suitable to use on most interior and exterior walls, foam paint rollers are used to create smooth and even surfaces for new paint finishes with emulsion paints.

    Due to their durable and sponge-like consistency, the foam rollers can be used on smooth and uneven surfaces, quickly moving between rooms and wall texture changes.

     

    Why open-cell polyurethane foam?

    Open-cell foam quickly absorbs moisture and whilst that might seem like a disadvantage to paint rolling; it actually helps to provide a smoother finish. By absorbing some of the paint into the foam, it slowly releases the liquid with each roll and will evenly dispense paint over walls. Thin paint absorbs well, and varieties like water-based or latex paints are ideal for foam roller usage. Most paint rollers will come with a plastic core that's moisture resistant, maintaining the foam's shape.

    Due to its ability to absorb the paint, open-cell foam can take larger volumes of colour than other roller materials such as microfibre. That means that larger surface areas can be tackled without continually dipping the roller in a paint tray.

    As its name suggests, the foam has open cells that are specifically created smaller for paint rollers to avoid any air pockets or bubbles when rolled. This denser foam doesn't leave air bubbles behind on walls and maintains an even finish. Polyurethane foam applies paint thinly and leaves fewer lap marks as coats are applied.

    Open-cell polyurethane is excellent value for money, and though cheap, the foam itself is high quality and doesn't cause spatter. The quality of foam makes a huge difference when it comes to decoration, and high-quality rollers improve the overall look of the paint and allow for better results in less time. Not to mention the quality of the roller will allow for longevity and reuse. Foam is much easier to clean with warm water under a running tap than microfibre rollers.

    Here at Zouch we are very much business as usual and this will continue unless we are otherwise advised by the Government.

    As at all stages of the Pandemic, we continue to follow Government guidelines and legal requirements to ensure the safety of our workforce and minimise risk to them and others they come into contact with.

    Our Production and Distribution functions remain operational and we work diligently to ensure an uninterrupted supply to our customers. Our stock levels are constantly monitored and we strive to mitigate any impact of movement restrictions via alternative arrangements when necessary.

  10. New Anti-Fog PPE Face Visor

    Zouch have introduced a new anti-fog design for a PPE face visor to further compliment their range of Personal Protective Equipment. The ZOUCH PPE Visor Category III are re-usable and can be cleaned with warm soapy water, anti-bacterial solution or 70% alcohol solution to kill most bacteria and viruses including Covid-19.

    These face visors are made from a 500 micron PETG face shield offering high unobscured visibility, whist protecting the user. It's become more and more apparent that in humid conditions or for those that wear glasses or require goggles, misting and fogging of both eyewear and shields is a prevalent issue.

    The head frame of the face shield is a super soft polypropylene, with top ventilation held away from the face. That means the operative can wear glasses under the visor with far less opportunity to mist or fog the shield or spectacles.

    This is supported by two bands of 10mm wide stretch elastic to give support in several directions. The elastic is adjustable via a buckle to give the maximum amount of comfort, so the visor can be worn for many hours with minimum discomfort.

    These are 100% made in the UK and are robust for continual use and comfort.

    We were approached by Crown Hockey whose mission is simple, to push forward the technology and innovation in field hockey equipment. Tired of the same factories producing 90% of the world’s hockey sticks, Crown Hockey has been implementing a radical change and are manufacturing their equipment in the UK; with innovation and product development at the heart of their process.

    When they came to Zouch, however, whilst still within the sport & leisure industry, their brief was for a different sport with their expansion into table tennis. Now developing and manufacturing tennis table blades within the Crown office in England, Crown needed a packaging insert that would keep the blades safe during transit by preventing any unnecessary damage, blemishes or scratches.

    Our expert team worked with Crown Hockey to develop a Chemically Cross-Linked Closed-Cell Microcellular Non-toxic Polyethylene foam—ZOUCH eFoam XLPE 40A—that has been used for routing inserts and pockets, to hold a table tennis blade in place.

    Dean Watson has 20 years of interior experience and has been creating luxury bespoke projects with award winning craftsmanship for over a decade. It’s been a privilege working with Dean on this recent project for bespoke foam inserts for a luxury watch display.

     

    As a bespoke furniture designer, everything I create is unique and so any requirements for foam inserts are likely to be a one off. Zouch Converters was the first company that I came across that were willing to create a single part required for a bespoke furniture commission. Zouch were really helpful in providing options for different foam types and helped with the actual design of our foam insert, to ensure it would look and perform great.”

    We supplied Dean Watson with our ZOUCH eFoam IXPE 20 in black which is a Closed Cell Cross-Linked Polyethylene Foam at 45 Kgs/m3 density. We routed out 12 apertures to form an insert to display luxury watches within a display cabinet’s drawers. This ensured that the display insert was completely bespoke, measured and cut to size to snugly fit within the drawer.

    The closed cell foam was flock coated to give the appearance and feel of a more luxurious material and allow for the watches themselves to look even more striking.

    Due to the upcoming changes in Government guidelines, many of us will be returning to work this week, especially within the construction and manufacturing industries.     With the Gulf of Arden and the Indian Ocean as high risk areas for piracy and armed robbery against vessel activities, both international and coastal states have deployed efforts to find ways to address the depths of the issue.

    The growing number of sea routes within a country’s territorial waters, is infringed upon by pirates, and that has led to a partnership between Zouch Converters and a marine engineering company - to develop a closed cell polyethylene foam boom application.


    The application consists of closed cell foam buoys that are joined together with thick steel float ropes which debilitate hijackers before they reach their target vessels. The foam boom creates a parameter around the vessel, that cuts off engines and forces any boats away from port and starboard. The unsurpassable barrier is designed to initiate engine failure.

    The closed cell foam renders the barriers unsinkable even when perforated by bullet hole. The application is of increasing interest to all sea-faring trade – from cruise liners to oil tankers too. Several countries across the globe are considering foam and steel barriers as a pivotal mark of their peripheral marine defence, particularly as insurgent hijackers become increasingly ambitious in their piracy efforts.

    Unsinkable

    Due to the separate closed cell structure, PE foam won’t allow water to migrate into the foam as each cell is enclosed. Polyethylene foam doesn’t act like a sponge and will not absorb water, even when the skin is punctured the foam buoys will not sink - keeping the thick steel ropes afloat and now allowing for a break in defence.

    Durable against wear and tear

    Fam buoys are incredibly durable when faced with the daily maritime environment and are exceptionally resilient to punctures.

    Absorb impact

    Each closed cell is completely enclosed and as they are packed tightly together, they will not compress or settle over time. That means polyethylene foam can absorb impacts without damage, and won’t crush or flatten at point of contact when berthing. They have low corresponding reaction force and unlike pneumatic tube systems which will loose shape and buoyancy with heavy impact.

    Zouch Cross-Linked Closed Cell Expanded Polyethylene foam materials are utilised in so many areas within the aircraft industry; available in an extensive range of densities and grades, it means that the foam materials can be used for many different applications within aviation and aerospace.

    We recently worked with Rolls-Royce to create high performing foam inserts that protect heavy cast mouldings unique to Rolls-Royce. The turbine blades are used in their Trent XWB Aircraft Engines using high-bypass turbofan jet engines, exclusively for the Airbus A350XWB. It was crucial that the foam inserts protected the very expensive turbine blades and components during transportation after manufacturing to then be fitted within the engines themselves.

    It's no surprise that such protective measures were taken for the foam inserts to secure each turbine component, considering Gareth Davies words in The Foundry Mag:

This facility will use ground-breaking manufacturing techniques to produce single crystal turbine blades for our Trent engines, including the world's most efficient aero civil engine, the Trent XWB.”

  24. Weather Sealing Tapes for Energy Efficiency in the Home Environment

    For home insulation and ensuring energy efficiency, draught-proofing is one of the cheapest ways to save energy and money, as well as being one of the most effective. Draught-proofing helps to control indoor temperature by blocking any unwanted gaps and loose seals around the home that let the cold air in and warm air out. By capturing the warm air in your home, less energy will need to be used to heat rooms and thus money is saved long-term.

    According to the Energy Saving Trust, Draught-proofing just around windows and doors can save around £20 per year for a typical gas-fuelled semi-detached property in England, Wales and Scotland. It’s worth considering the type of home you live in, as some homes such as a Victorian terrace or those with wooden window frames and single glazing, can be much more difficult to draught-proof and could require the help of a professional fitter.

    Draught-proofing sealing tapes come in a range of densities, foams, rubbers and compression, to ensure that tape is optimal for the space it’s filling. At Zouch, we have a vast range of draught seals dependant on the application and can create bespoke weather sealing tapes for both indoor and outdoor sealing.

    Generally speaking, draught-proofing is only required between spaces where warm air circulates, so between rooms that are heated, it’s not a necessity. Doors that lead outdoors, windows and rooms that are unoccupied, will let the cold air in and so need the added barrier.

    Semi open cell foam is often used for doors, walls and windows as an air, dust or draught seal. Our ZOUCHseal product line, and particularly the ZOUCHseal 90 is a great example.

    ZOUCHseal 90 is a semi open cell PVC foam with a very low density and a low force to compress. The special design of this tape allows a quick application without problems. ZouchSeal 90 is designed to create a watertight seal with a minimal amount of force.

    This ability allows it to conform easily to rough or irregular surfaces. It is also ideal for sealing thin gauge metals or plastics which could deform easily under greater pressures. To create an adequate seal, the foam must be compressed a minimum of 30% in the thermal joint. Once in place, the foam will be able to handle normal joint movement due to thermal expansion or environmental forces.

    Suitable for a huge range of uses, our bespoke self-adhesive foam and rubber tapes have excellent sealing and insulation properties, protecting against water, air, dust, noise and weather damage. We offer soft, medium and firm closed-cell foams and sponge rubbers, with a variety of adhesives, substrates and liners.

    Depending on the combination, they provide cushioning, insulation, slip resistance, sound absorbency, weatherproofing and ozone resistance. Our Zouch tape is pressure-sensitive, easy to apply and clean to use, with no drying time. They’re available as sheets, log rolls, slit rolls, die-cut shapes, gaskets or washers.
